These drawings are created in 3D, uploaded to the computer via specialized software, and the manufacturing process begins. SPARE PARTS MANUFACTURING

Machining is the process of shaping a designed workpiece into the desired geometric form by removing material in various sizes and shapes from the part, following a technical drawing that conforms to standards. This process must be carried out using suitable tools and machinery. In machining, relative motion between the cutting tools and the workpiece is generated to remove material by inducing stress on the surface. This production method has several types based on the tools, machinery, and techniques used.

Turning  
Turning is the process of shaping a rotating workpiece, mounted on a chuck (the movable component in a lathe), into the desired geometry by removing material using fixed cutting tools. These tools perform relative motions such as feed and depth of cut during operation.  

In lathes, components with circular forms, such as springs, screws, and bolts, can be produced, as well as drilled holes. Lathes, widely used in industry, historically required significant craftsmanship and manual effort. However, advancements in technology have made production much easier with CNC lathes. While traditional universal lathes operate on three axes (X, Z, and C, representing feed, depth, and chuck axis), CNC lathes can operate on up to seven axes. This advancement not only simplifies operations but also enables more precise manufacturing and reduces production times, offering cost advantages.

Milling  
Milling is similar to turning but features a critical difference. In turning, the workpiece rotates while the cutting tool remains stationary. In milling, the workpiece stays stationary while the cutting tools rotate to remove material. This allows milling to create geometries (e.g., grooves) that cannot be achieved with turning.

Additional Machining Methods  
Other machining techniques include drilling, broaching, reaming, shaping, planing, grinding, honing, lapping, and polishing. While turning and milling are the most fundamental methods, these additional techniques expand the range of possibilities in machining processes.

MACHINING

Welding is the process of joining two materials with identical or slightly different chemical structures in such a way that they cannot be separated under the influence of heat, pressure, or both. During welding, the parts to be joined mix under the effect of applied heat and pressure. Once these effects are removed, the parts solidify and are fused together depending on the material. The welding process has evolved from the ancient method of forging heated iron strips together for sword-making to a sophisticated technique that now involves metallurgy, physics, chemistry, electronics, and quantum mechanics.  

Modern welding methods are categorized into two main groups based on whether heat or pressure plays the primary role in the process: **pressure welding** and **fusion welding**.  

A. Pressure Welding  
In pressure welding, mechanical force plays the primary role in joining the materials. Here are the main types:  

1. **Forge Welding**: The parts are heated to welding temperature, overlapped, and hammered together to achieve a bond.  
2. **Gas Pressure Welding**: Combustible gases like acetylene, propane, or hydrogen are burned with oxygen to reach the desired welding temperature. Adjustments are made according to the shape, material type, and thickness. Temperatures up to 3000°C can be achieved.  
3. **Electric Resistance Welding**: This method uses the heat generated by electric current passing through a conductor. The heating depends on the material's cross-section, specific resistance, and current intensity.  

   **Types of Electric Resistance Welding**:  
   - **Butt Welding**: Parts are placed between two clamps connected to a transformer. Upon applying current and pressure, the parts heat up and join together.  
   - **Spot Welding**: Used for joining thin metal sheets in automobile, aircraft, and lightweight structures. Electrodes press the sheets while applying heat and pressure.  
   - **Seam Welding**: Ensures leak-proof joints in constructions like tanks and reservoirs by creating continuous welds with rotating electrodes.  
   - **Tube Resistance Welding**: Used in pipe manufacturing, where edges are heated by electric current and pressed together for fusion.  
   - **Induction Welding**: In modern pipe manufacturing, induction currents heat the tube edges for welding under pressure.  
   - **Thermite Welding**: Commonly used in rail joining. Iron oxide and aluminum powder react to produce intense heat, melting the edges, which are then pressed together.  
   - **Friction Welding**: One part is stationary while the other rotates under pressure, generating heat through friction for welding.  
   - **Ultrasonic Welding**: High-frequency vibrations generate localized heat, fusing the parts under pressure.  
   - **Explosion Welding**: Overlapping metal sheets are welded by the intense pressure and heat generated by an explosion.  
   - **Cold Pressure Welding**: Commonly used for plastics, it involves high pressure without heat, resulting in recrystallization and bonding.  

B. Fusion Welding  
Fusion welding does not apply pressure to the parts. Instead, the joint surfaces are melted and fused together. A filler material of the same type is often added to fill gaps.  

1. **Gas Welding**: Also called oxy-acetylene welding, where acetylene burns with oxygen to produce a flame at temperatures up to 3200°C. The flame melts the parts and filler material to create the joint.  
2. **Electric Arc Welding**: The heat of an electric arc melts the joint area. The arc can form between an electrode and the material or between two electrodes. A filler rod is typically melted to complete the weld.  

   **Types of Arc Welding**:  
   - **Open Arc Welding**:  
     - **Carbon Electrode Arc Welding**: The arc forms between a carbon electrode and the part. While CO and CO2 gases provide some protection, the weld quality is relatively low due to atmospheric exposure.  
     - **Metal Electrode Arc Welding**: The arc forms between a metallic electrode and the material. The electrode melts to fill the joint and is often coated with flux to shield against atmospheric effects.  

   - **Closed Arc Welding**: Includes submerged arc welding and gas-shielded arc welding, where the weld area is shielded from atmospheric contact.  

Welding techniques have advanced significantly and are now indispensable in modern industry, ensuring strong, durable joints for various applications.

WELDING

Molding is a manufacturing process that involves shaping a liquid or malleable raw material using a fixed frame, commonly referred to as a mold or die. A mold is typically a hollow cavity made of metal into which liquid plastic, metal, ceramic, or glass is poured. In most cases, the mold is derived from an initial pattern or template of the final object. Its primary purpose is to reproduce multiple uniform copies of the end product. As the liquid cools and solidifies within the mold, the final configuration is achieved. Removal is facilitated using a release agent or ejector pins.  

The molding process has been used for centuries to create both simple and complex objects. Evidence of molding dates back to the Bronze Age, where stones were used as molds to produce spearheads.  

Modern Molding Techniques  
Modern molding processes include **plastic injection molding**, **liquid silicone rubber (LSR) molding**, **overmolding**, and **insert molding**. Customized prototypes and end-use parts are often produced using plastic injection molding. This process eliminates the need for embedded heating or cooling channels within the molds, allowing mold makers—also known as mold technicians—to carefully monitor fill pressure, aesthetics, and overall part quality.  

Liquid Silicone Rubber (LSR) Molding
LSR is a highly flexible material considered a thermoset polymer, meaning that once molded, it is permanent and cannot be re-melted like a thermoplastic. Specific LSR molding tools are designed using CNC machining, enabling various surface finish options for the end-use LSR part.  

Overmolding 
Overmolding allows a single part to contain multiple materials. After the base substrate is molded, overmolding tools are adjusted on the press. The substrate is then manually placed into the mold and coated with thermoplastic or liquid silicone rubber material.  

Insert Molding
Similar to overmolding, insert molding typically involves pre-formed metal substrates that are overmolded with plastic to create the final product. This process is commonly used to add strength or functionality to parts.  

By combining precision and versatility, molding techniques continue to play a vital role in modern manufacturing.

MOLD MANUFACTURING

Lathe machines that operate with computer assistance are known as CNC lathes. A CNC lathe primarily operates on two axes:

The Z-axis, which allows the cutting tool to move longitudinally along the workpiece.
The X-axis, which enables the cutting tool to advance radially across the diameter of the workpiece.

Advanced CNC lathes also include a C-axis in addition to the X and Z axes. On a lathe with a C-axis, milling operations can also be performed on the workpiece.

C-Axis Functionality
The C-axis can position the workpiece at angles such as 0°, 30°, 45°, 60°, or 90°. Its working principle resembles that of a vertical milling machine. The cutters used on the C-axis rotate around their own axis, similar to milling machines. During this operation, the workpiece is fixed at the desired angle, and the cutter processes the piece at the required angle using specific rotational speeds and feed rates. This allows the completion of milling and machining center operations on the lathe itself, eliminating the need for additional machines. As a result, the part is manufactured more efficiently, saving both time and labor.
